to 1200 Conversions:
Chandler
Harley-Davidson recommends the following to upgrade a Sportster
883. Anything less than going with this upgrade may result in disappointment
in performance. S/E high flow Dynojet kit,m Buell Thunderheads. Buell
cylinders & pistons & pistons kit, all necessary gaskets. Installed
$1,709.99
To further
enhance the 883 to 1200 conversion, you have the option of the 42mm
SE flat side carb (Mikunie) or the big bore 44mm CV carb. Cams would
be next: a set of XL bolt in cams (25649-01) for loads of top end power.
You can accent it with the Screaming Eagle selectable curve racing ignition
module. Then you can finish it off with a Van & Hines 2 into 1 pro
pipe or my favorite, a Thunderheader. That will make it bark.

Upgrade a Sportster 883 to a 1200
To upgrade
an 883 to a 1200cc XL Sportster for $1,000 is a little tight but can
be done. I would use off the shelf pistons, gaskets etc., but bore and
hone the cylinders to size. This will be slightly less expensive than
buying new cylinders and would match the new pistons perfectly.
We will start with removing the top end for cleaning and inspection.
Next we will bore and hone the cylinders to match the new pistons, install
flat top pistons and measure combustion chamber volume. We can adjust
volume where necessary by gasket thickness, etc., to give correct compression
for stock cams and pump gas. The compression should be approximately
9.5 to one. All clearances will be checked; squish band set to 0.40",
piston end and side clearances will also be checked. Now we have the
cylinders and pistons installed. Our stock heads need attention; due
to the cost factor, I would replace guide seals, freshen up the valves
and seats in order to get a tight seal. I would also clean up any rough
spots in the ports and combustion chamber; this is where the power comes
from due to the small valves and the increased displacement.
It will be necessary to change the oil and oil filter once the heads
have been installed; new engine parts need new, clean oil. Now we are
ready to re-jet the carb, 45 pilot, 175 MJ will be a good starting point;
a few additional modifications will be made to the carb so that it will
react quicker. Pipes, stock ignition, stock cams will work just fine
for now.
After 500 miles or so I would do a final tune and check over. This little
conversion should see about 65 to 70 HP and around 65 Ft. Lbs. of torque
on the dyno.

The
most inexpensive way to achive this would be to take the stock jugs
and have them bored out to 1200 spec. Then replace the pistons and rings
with the Wiseco 1200 piston kit. We would also suggest a Dyna Jet kit
be installed onto the stock carb. There is not a whole lot extra that
can be done to the motor with out going over the 1,000.00 dollor ceiling.

Following
is my recommendation for upgrading an 883 to a 1200 Sportster. To stay
within the budget this will be a basic upgrade. To complete the conversion,
I will provide a Free Dyno tune and then will make the final adjustment
with a proper jet to the carb, depending on the dyno testing. This should
give you the maximum power with the limited budget. If you would like
to expore possible upgrades to maximise hp vs $, please let me know.

Labor to install 8 hours @ $65/hour $520.00
The
total for the job exceeds the $1000.00 limit, by
approx. $375.00. If Romaldo wanted to stick to his
budget, he could eliminate the Ignition Module. This
would save approx. $200.00. If he wanted to go one
step further, he could also eliminate the Dynojet kit.
This would save approx. $150.00. I personally would
not recommend the elimination of the Dynojet kit. A
poorly tuned carb setup will leave Romaldo
disappointed. Yes, some "Popular Carb Mods" exist, but
they do not compare to a properly tuned jet kit. Being
that a jet kit is tuneable, the window for
misadjustment is large. This is where most lesser
mechanics fail.
In closing,
Romaldo will end up with a quick street
bike, capable of approx. 60 horsepower. His usable
torque will be broad, because of the use of the
quality Screamin' Eagle slip-on mufflers, and
Screamin'Eagle hi-flow air cleaner kit.

can get quite a gain in performance for a $1000.00. The Screamin Eagle
mufflers and air filter kit are a good base to start with. The prices
here are what I would charge if I were to do the job. If it were full
retail it would go over Romaldo's budget. But since we don't ever charge
full retail on service I am able to do a little more.

At this
point, most customers like to install performance cams. The most popular
is the Andrews N2 @ $250.00 for a set of 4 cams.
New Harley-Davidson
lifters are $130 for a set of 4 (w/ small "bolt-in" cam shafts).
I find there is no need for more expensive lifters, the factory lifters
work fine.

of how to best upgrade a Harley Davidson Sportster. Following
you will find information on the upgrade request and the bike
that is to be upgraded.
This is a great way to get your name in front of a large audience.
Currently I get about 2,000 to 4,000 hits per day. I know that
this project will create interest, as a lot of the people that
I talk to would like to increase their power. Now you have a
forum to provide your technical knowledge.
